BALLAST RESISTORS

Some research has been done on NEW replacement ballast resistors.   Through the KenCor Electric Equipment company, they have come up with a stamped grid resistor to replace the wedgewound type that GE now uses.  The advantage being newer technology, and much higher durability.  They don't have ceramic in them, and they don't break the clips, there are no clips.  Also, they're duty rated for 200 amps.  Exactly the .088 ohms of resistance needed.  Actually the resistance for commercial searchlight operations when the cable length is only about 20 ft or less, the resistance should be 1.76 ohms.
In 1942, GE units were edgewounds, and they're great for installed applications.  They don't work well for mobile, and "trailered" vehicles, e.g. searchlights.  Stamped stainless stuff should be much better, and last longer than the edgewounds.  The only disadvantage, if you can call it that, is that the box is approx 3-4 inches taller than the OEM.

You may want to try these products below if your mirror is really bad, beyond polishing. Let me know how it works if you try it.

MIRROR CLEANING

Some mirrors are still good enough to bring back to life. Below are things some operators did to restore the shine of a dull mirror.....

I started with Eagle 1 chrome wheel cleaner, sprayed it on, let it sit for a minute, and hosed it off using a mop. The difference was AMAZING! It is an acid based cleaner, but rhodium is virtually impervious to any reasonable chemical attack. Then I used that blue metal polish with an orbital buffer, and brought it the rest of the way home. The mirror was originally a mess, but it's probably 8 out of 10 points now.

We used to polish the glass mirrors in theatre carbon arc lamphouses by making a paste with Bon Ami and water on a rag. (Use ONLY bon Ami; not Comet, Ajax, or any other powdered cleanser). Rub an even coating of the paste on the mirror. Let it dry. Polish it off with 000 steel wool pads. Do NOT use, SOS or any coarser steel wool than 000. This was the manufacturer recommended technique and works like a charm. It won't scratch and chemically removes all the etched smoke and soot build up on the mirror from the burning carbons. I used to use this technique on my GE searchlight and it worked like a charm. It left the mirror shiny and polished.

Get the 'original' 1942 military carbon rods that are shorter in length, 20" for positives.  The softer center section is made from a mixture of cerium, lantanum, and carbon.   The original formula.  Robert Doerr has a limited supply of these carbons for sale.

A Historical Note About The National Carbon Co.
NATIONAL CARBON STOPPED  MAKING CARBONS FOREVER IN 2002

There were three reasons for National's decision. Declining sales (the arc carbon business was small compared to other product sales, loosing money), a few of the key Engineers that had the background, and knowledge have since retired (one passed away a few years ago after retirement but he had been consulting up to just before his death), and the equipment was getting old, some dating back to pre WWII. Too bad. At one time that was the biggest selling product being produced at the plant employing over 1200 people. At the end, there were only about 200. Water Pumps

 Water pump leaks are very common, and a real pain, and hard to stop, especially if the packing gland is frozen on the shaft from rust .  Don't even bother to attempt to take it apart if  you can't easily take the impeller off the shaft.  You will just cause damage.  At this point, the best thing you can do is to send it in for rebuilding.
I suggest the Moto-Parts Exchange.  They will rebuild your Hercules Water Pump for about $460.00.  Excellent service, fast and very friendly!  If you have a damaged pump, they have the core parts to rebuild, and repair any damaged pump. They rebuilt two pumps for me, and they look like new!  They did an excellent job.
They also rebuild distributors!  You might also be able to find a newer version of this pump that does not require packing or a grease cup.

Spanner Wrench
Be sure you use a spanner wrench to adjust the brass packing nut on the water pump.  I have seen operators smack this nut with a screw driver and hammer to tighten it. Water Pump Grease
Always use Water Pump Grease for your water pump grease cup.  It is designed to protect metal in the presence of lots of high pressure hot water.  It is also water resistant. There is such a thing as water pump grease and YES it is different than chassis grease, and using the wrong grease will effect the longevity of the water pump.

Positive Rotation Gear Grease
Always be sure your positive rotation gear is greased.  I grease before every job.  Hard to say what is best.
Here are what some operators have been using.
Copper Anti Seize Lubricant from Loctite good up to 1800 degrees.

John Deere Grease, same feel as wheel bearing grease
DUPONT lube with Teflon spray on.  The oils burn off with the high temps, but the teflon doesn't.

Terrill Machine, Inc will rebuild your single action pump  (like the Sperry and GE) for $55.00 plus the return shipping. They had it rebuilt and back within a week.  The pump looks just like new and they used a new diaphragm that is safe to use with todays fuels.  In all it cost  $63.00 total.  Depending upon your location shipping may be different.

SPIN ON Filter Adapter
You may want to install an adapter so you can attach a modern Spin on type filter to a GE generator.  You may have to tap a couple of  holes in the oil filter unit to make this work, but it has been done as you can see by the photo below.  You can get one of these adapters at the website below for about $24.00.

You can also get it at any /Checkers type automotive parts store for about $10.00. It is called a  Chevy   56-67 OIL FILTER CONVERSION KIT used to replace the old type cartridge filters used on those Chevy engines.
The thread type on the filter adapter is 13/16-16.  You can then use any of the filters listed below...

Electric Meters

If you are missing your VOLT and AMP meters on your Sperry or General Electric generator, the original meters will be very hard to find, but you can replace them with meters that are of the same size as the original. They are built by Simpson. They are called Simpson Wide-Vue DC Panel Meters for GE and Round meters for Sperry.
AMP Meters should have full deflection at .05 volts, and a scale range from 0-300 amps. The VOLT meter should have a range from 0-150 volts

Newark Electronics has nice Simpson ammeters and voltmeters that are the same size as the original
General Electric meters.  However the new meters don't allow the lights in the back of the orginal meters to
light up the new meters dial. The meters are around $75.00 to $90.00.  The new meters need to have 4 new mounting holes drilled into the meter panel, but otherwise look great.

Many original volt and amp meters may not be working or are in need of service. I found a place that repairs meters if your original meter is in good condition. They have service centers all around the country. I have not dealt with them yet, so let me know if they are able to help you with your meter. If you have experience with having your original searchlight meters repaired by another company, please let me know.

Generator Rheostat

General Electric and Sperry Generators have a rheostat that adjusts the voltage output the generator. Sometimes these units  will burn out and need replacing.  The original units are an Ohmite Model R with a resistance of 19.8 ohms. They are out of production.
Replacement GE rheostats can be replaced with Ohmite # RRS25R which is a 500 watt 25 ohm type R . These can also be used on the Sperry Generators as well. The only difference is the replacement is about 5 ohms higher in total resistance, but at the same WATT ratings, and will work just fine.   You can buy one for about $250.00 to $300.00 from...

INTERESTING FACTS ON THE JXD ENGINE
The engine used to power the GE and Sperry generators was made by the Hercules Engine Company who supplied nearly a million engines to the US military and allied armed forces during 1941-1945. Hercules engines were used in Jeeps, 2.5 and 5-ton trucks and generator sets.
The JXD version of the Hercules engine used in searchlight power plants is a straight six side valve gasoline engine. The engine displacement is 5240cc (320 cu in). It is rated at 110hp @ 3000rpm The engine uses about 2.6 gallons (10 litres) an hour when running the searchlight.
1hp = 0.75 KW so the engine is capable of putting out 82.5 KW at 3000 rpm
The generator runs at 1250 rpm and power output is approximately proportional to RPM therefore the engine output power at 1250 rpm would be about 35KW
The generator output is 15KW (max 16.7KW). Under normal running conditions the light runs at 93 volts (at the generator terminals) at 150 amps ie 14KW
The efficiency of a typical DC generator is 75%. That would require 20 KW of engine power when there is 35KW available at 1250rpm. The whole design of the searchlight power plant is very conservatively rated since it is idling along at less than one quarter the rated power of the engine.
The searchlights cost $60,000 in 1940. Using inflation figures from 1940 to 2005 - that is equivalent to $830,000 in 2005 - no wonder they are such a magnificent piece of machinery!
